Hi DESIGNIT4U,
I presume that you are using Wire EDM (Electro-Discharge Machining) to cur the gear profile?
Can you be more specific about what you need to know? Do you need to know (a) how to model the gear in 3D or, (b) do you need to know what CAD file format to use to give to the manufacturer?
If your question is (b) then the best way to find out is to simply ask the manufacturer! If the gear is a simple extruded profile, then a 2D DXF file would be suitable. Otherwise, a 3D IGES file would probably be best.

DXF file will work.
I have operated the Wire-EDM for some months a couple of years ago.
Normally the machine operation system has it's own cad system,
which will compile the input DXF format drawing ( actually only the cutting outline)
into G-code ( or some other similar) for cutting.
Additionally, you may need a dedicated gear measure machine to check the result.
In manufacturing, we always say: we can't make a product if you can't measure it"

according to my experiance, you need to search and download an autolisp file. By that you can enter number of teeth and module, then it will create a profile of gear teeth in AutoCAD. Than you can export it to dxf and use on that machine. Some machines has gear command in its own builtin CAD, for others this method works. If you dont find it on any mcad forum, please email me, I will try to search and email you.
I have an another method, I have a perametric file for Catia. We can make any number of teeth and module gear in 3D with it. Some times, we make its dwg then export it to dxf and use on wirecut. If you have access to Catia, I can give that file or I can give perticuler dxf if you need. Please tell me.
